To achieve peak compressor efficiency, engineers and maintenance managers must scrutinize the micro-level components that govern fluid dynamics, pressure drops, and thermal behavior within the compression circuit. Every filtration barrier introduced into an air flow path presents a resistance to that flow. This resistance is measured as differential pressure (ΔP). In a rotary screw compressor system, the air filter at the inlet and the air-oil separator at the discharge side are the two main contributors to structural ΔP.
According to fluid dynamics formulas, for every 100 mbar (10 kPa or approximately 1.5 psi) increase in differential pressure across the oil separator or air intake filter, the compressor motor must consume approximately 1% to 1.5% more electrical energy to maintain the same discharge pressure at the point of use. Small droplets collide and merge on the glass fibers, growing into larger liquid droplets that run down the outer layer due to gravity, collecting in the wet sump area of the separator vessel. Poorly manufactured separator layers lack the necessary fiber density gradients, causing "re-entrainment"—where separated oil is pulled back into the airflow, resulting in oil carryover rates exceeding 5 ppm.
